Turnkey Injection Molding Solution for the Automotive Lighting Industry

Producing automotive lighting products requires consistent optical quality, clean material handling, stable mold temperatures, and precise workpiece handling. When designing a turnkey injection molding solution for the automotive lighting industry, Topstar doesn’t view each piece of equipment as an independent unit; instead, we focus on ensuring these requirements work in concert across the entire factory. Through systematic integration, we link material preparation, cooling systems, mold temperature control, and robotic automation into a coordinated, unified production layout. This creates a cleaner, more orderly manufacturing environment, thereby ensuring stable injection molding quality and high production efficiency.

In this session, we’ll share a case study showing how Topstar plans an entire injection molding plant.

How to Plan a Turnkey Injection Molding Solution for the Automotive Lighting Industry?

In this case, we provide a comprehensive plant-planning solution covering public utilities, material handling, and automation systems to ensure stable, efficient production.

Key Highlights:

  • Closed-loop water circulation system equipped with cooling towers and water softening units to ensure clean water quality.
  • Stainless steel piping for corrosion resistance and contamination prevention.
  • Intelligent flow monitoring for stable operational control.
  • Centralized drying system for in-depth material processing.
  • Separate layout of dryers and molding machines to create a tidier production space.
  • Integrated dust filtration and heat recovery systems to improve energy efficiency.
  • Standby piping with quick-switch functionality supports flexible production.
  • Mold temperature control system equipped with high-temperature-resistant piping and leak-proof fittings.
  • Cartesian robot with a four-axis rotation unit enables precise, scratch-free workpiece handling.

From raw material processing to final automated production, every step has been optimized to achieve high precision, high cleanliness, and high efficiency.

Starting with the Production Requirements of Automotive Lighting Products

Our planning process begins with the product and its manufacturing requirements. Automotive lighting components—including clear lenses, light guides, and lamp housings—vary in geometric shape, material properties, and surface-quality requirements. Therefore, the factory layout must not only support precision molding but also ensure reliable material preparation.

Rather than selecting equipment in isolation, we map out the entire production path:

Raw Material Preparation → Injection Molding → Mold Temperature Control → Robot Discharge → Post-Processing.

This approach helps us identify stages that may be affected by material contamination, unstable cooling, unnecessary material handling, or poor equipment coordination.

For optical-grade materials, we designed a centralized drying and feeding system to ensure consistent material preparation. In addition, we have physically separated the drying area from the injection molding machine area, thereby creating a more organized workspace and reducing congestion around the production cells.

Integration of Plant Utilities and Material Handling Systems

After defining the production process flow, we focused on planning the utilities necessary to ensure its reliable operation.

We designed the cooling water network as a closed-loop circulation system, equipped with cooling towers and water softening equipment. Stainless steel piping helps minimize corrosion-related contamination, while flow monitoring provides greater transparency and control over the system’s operational status.

Centralized drying, dust filtration, and heat recovery systems were integrated into the overall layout. These systems address distinct operational needs: material pretreatment ensures resin quality, the filtration system controls airborne contaminants, and heat recovery reduces energy waste.

Centralized Drying System

To enhance production flexibility, we have also installed redundant piping with rapid-switch capabilities. When a specific line becomes unavailable due to maintenance or changes in production requirements, this design provides an alternative supply route.

Redundant piping

These measures are not merely isolated equipment upgrades but integral components of this turnkey planning solution for the automotive lighting industry. In this solution, we have comprehensively considered utility availability, material handling processes, and production continuity.

Coordinating Temperature Control and Automation Systems in Turnkey Injection Molding Solution

After planning the factory infrastructure, we shifted our focus to the injection molding units themselves. Stable utility conditions alone do not guarantee consistent product quality; molds must be properly temperature-controlled, and automation systems must remove finished products without damaging their surfaces or delaying the next production cycle. Therefore, we deeply integrated mold temperature controllers and Cartesian robots into each injection molding machine‘s operational workflow.

Coordinated Control of Mold Temperature and Cooling

Mold temperature affects filling, cooling efficiency, shrinkage rate, and dimensional consistency. To address this, this project introduced water-based mold temperature controllers and integrated them into the overall cooling and circulation infrastructure. Based on operational requirements, we selected high-temperature-resistant piping and leak-proof fittings. The goal is to ensure reliable circulation, reduce leak risk, and minimize interference with the injection molding process.

We treat the cooling tower, water treatment system, circulation piping, and mold temperature controllers as integral components of a single system. This approach ensures equipment selection and utility planning support each other, preventing any component from operating in isolation.

Automation for Coordinated Workpiece Handling and Production

The final stage of the planning process focuses on workpiece handling. Automotive lighting components may feature polished surfaces, complex geometries, or special optical characteristics, requiring extra care during removal and transfer. We have introduced Cartesian robots equipped with four-axis rotary units to enable controlled removal, orientation, and placement of workpieces. The rotation capability allows the handling process to adapt to different orientations of the workpieces;

We also fully considered coordination between robot movements and signals from the injection molding machine. These Cartesian robots enter the mold area only when the mold is fully open and safe, and withdraw before the mold closes again. During subsequent placement phases, this prevents unnecessary delays or contact that could damage the parts.

Automating Part Handling in Sync with Production

Validation of the Turnkey Injection Molding Solution

Before official production, the entire turnkey injection molding solution must be validated. This includes cycle stability, temperature control, leak protection, robot operating clearances, safety interlock mechanisms, and consistent, repeatable part transfer.

This final integration phase tightly links factory infrastructure with production processes, integrating standalone equipment and auxiliary devices into a single, collaboratively operating manufacturing unit.

High-Precision, High-Cleanliness, and High-Efficiency Injection Molding Facility Planning

In this case study from the automotive lighting industry, Topstar demonstrates its core approach to turnkey injection molding solutions:

First, we plan material flow and coordinate utilities and temperature control, then integrate automation around the product’s handling requirements.

Rather than optimizing individual machines in isolation, we plan the entire process path from raw material preparation to finished product transfer. With this integrated approach, we optimize every step, from raw material handling to final automated production, to achieve high precision, high cleanliness, and high efficiency.
